That was definitely a control valve issue inside of the rack. Rack and pinion systems wont have an adjustment for the control valve like the Chrysler gear that NTX5467 is talking about. The only solution is a new rack. I know you've resolved this already, but it never hurts to put this information on here for the next guy searching for a solution to this issue.

Any updates on this beauty? I know it's been a while, but I really enjoyed seeing this build.

The main thing you need to make sure of is that you have a matching worm gear and sector shaft. If you use a different input (With worm gear installed) and try to use the old sector shaft you'll run into binding issues. It looks to me like a 1915 Overland. Possibly a model 80.

Ian, Thinking about the problem you may run into with local law enforcement having a real looking weapon. Would you be able to make an orange cap like the one pictured for the end, or would that not make a difference? Even if the orange cap was removable so you didn't have it on during shows. I imagine this would help anyway.

It looks like another fun project. Are you going to keep this one once it's finished?
